Building a living-hinge rounded box
Difficulty: intermediate. Time: 15 minutes design, 45 minutes making. Best method: laser-cut plywood.
A living hinge turns a stiff sheet into something that bends. This generator uses that trick to wrap a single wall all the way around a box: the top and bottom are rounded-corner plates, and one long wall band is cut with a dense field of thin slits so it flexes around each rounded corner rather than meeting at a sharp joint. Score lines mark where the corners fall so you can guide the bend. The wall closes at a single glued seam, and the plates cap the ends. The Assembled 3D tab previews the finished curved box before you cut.
What You'll Need
- Laser cutting: 3 to 6 mm plywood or MDF. Thin, even sheet flexes best for the living hinge; measure it with calipers.
- 3D printing: any rigid filament, but note the living hinge is a laser feature (see the 3D printing section).
- Glue: wood glue for the seam and the plates, plus tape or a band to hold the wall closed while it sets.
- Patience: the slit wall is delicate until it is glued up, so handle it gently.
Step 1 - Box size and corners
Width and Depth are the outside footprint of the plates, and Height is how tall the wall stands. Corner radius sets how rounded the corners are, and it is clamped so it can never exceed half the smaller side. A larger radius gives a softer, more oval box; a small radius keeps it nearly rectangular with just eased corners.
Step 2 - The living hinge
- Slit spacing controls how close together the hinge slits are cut. Tighter spacing bends more easily but leaves the wall weaker, wider spacing is stronger but stiffer.
- The slits are only cut in the four corner zones, where the wall actually has to curve. The straight runs between corners stay solid.
- Thickness must match your sheet, because the plate slots and the wall depend on it.
- Score lines mark each corner start and end so you know where the bend belongs during assembly.
Step 3 - Check the assembly
Switch to the Assembled 3D tab to preview the wall wrapped around the plates and confirm the proportions. The flat SVG view shows the two plates and the long slit wall band laid out for cutting.
Choose Your Build Method
Before you cut
- Measure your sheet with calipers and set Thickness accordingly, then cut a small living-hinge test strip to check the slit spacing flexes without snapping in your material.
- Cut the hinge slits and score the corner guides before the outline, so the delicate wall stays supported as long as possible.
- Feed the wall band gently off the bed; the slit section is fragile until it is glued.
Glue up
- Wrap the wall around one plate, letting each slit zone bend at its score-marked corner.
- Glue the wall to the plate edge as you go, then bring the two ends together and glue the seam, holding it closed with tape or a band.
- Cap the box with the second plate and clamp gently until the glue cures.
Make It Yours
- Engrave a pattern or name on the top plate before cutting.
- Widen the corner radius toward the maximum for a soft, pill-shaped box.
- Cut the wall band from a contrasting veneer so the curved hinge stands out against the plates.
